I have not had any problems (knock on wood) with my window, so I am not as familiar with this issue as you all seem to be, but it seems that a small cable ferrule (like the one pictured, left) added against each side of the plastic block might help absorb some of the stress.

Excellent! I was hoping it was going to be as simple as that, but was curious as to what I was in for.

Thanks again.

Mine still has not failed (still knocking on wood), but my friend's SC window regulator failed so I had a chance to try out the procedure discussed in this thread. That thin flat outer 14 mm bolt (a 15 mm wrench will work, as will a 5/8" wrench, but it's a 14 mm square head) is very hard to get a grip on, and I had more success grabbing the inner circular "nut" (seen on the left in the pic below) with a pair of vise grips.

If I had access to a grinder, I would have taken a piece of pipe and ground out 4 little pegs to make a handy tool that I could insert into the 4 holes - that would have helped. But in any case, once those darn fasteners are removed, don't put them back!

Since it is possible you may someday be back in there, don't struggle with those fasteners ever again! Go to a hardware store and get some normal fasteners (and some wide washers, to spread the load over a wide area of the glass) and kiss those nuisances goodbye! The re-assembly, and any subsequent servicing of the window regulator goes so much quicker once those fasteners-from-hell are out of the picture.

I had no problems with the flat bolts .. had them off in 2 minutes. Now, getting the new regulator back in the door .. that was a bit of a challenge.

Unfortunately the cable has the metal piece located inside the plastic block so a washer wouldn't help.

Default I'm talking about a ferrule, not a washer

And unfortunately I didn't find a diagram on the internet that showed more accurately what I was talking about, so the washer reference in the diagram confused you. I'll eventually find a better one to post.

I get what you mean now. The ferrule you're reffering to supports the plastic piece on either side and lessens the strain on the center piece inside the plastic. Where could I get some ferrules as this is the first time I have ever heard of them?

Thanks,
Alvin

Here is the Aussie way to actually remove the regulator from the vehicle.
