I was initially going to have them cut it out on the yellow line. Fortunately they removed the small window which allowed them to cut it out along the window seam. This was less work for me. When installing it I didn't have to worry about the seam being in a visible area.

I decided it would be best to replace this section. The local salvage yard had the door jamb piece I needed.

I gave them a call at 2pm. The part wasn't ready. Instead they asked if I could come help them remove it. By the time I arrived it was 115f outside, not fun. I worked fairly quickly for 20 minutes. The panel was almost free just as I overheated from the heat. I started feeling light headed with an elevated heartbeat. Luckily at this point the guys took over.

These are the workers at the salvage yard. I arrived at 9am to pay for the panel. They insisted on removing the panel for me. I was instructed to pick it up later in the day.

Mine looks a lot different lol. I ended up straightening mine out a little bit. I also applied some seam sealer to the open seams. My concern was passing state inspection. I had no idea how in-depth it was going to be.

Once home I used some heat to free the structural adhesive. Then separated the old quarter panel strip from the door jamb.

Nothing is as easy as it looks. There are gaps visible on both sides of the replacement piece. It turns out the inner section of the car was also pushed in a bit during the accident. You know this means...

This took some time. I had to reposition the clamp quite a few times to pull this entire seam out.

I bolted the chain down toward the grip point of the clamp. This changed the pulling angle of the clamp.

I modified my body pulling clamp by using a $10 trailer chain from harbor freight.

I was really surprised the metal could be pulled a few inches and still spring back to its original spot.

I temporarily set everything in place. It was better but not close enough.

Now were getting serious. I have the suv parked on one of the forklift forks. I attached the chain puller to the top of the forklift. This allowed me to pull up on the fender structure with a lot more force. I pulled with so much force the chain tilted the forklift and lifted the rear of the suv off the ground. Sorry no action shots. I was pressed for time.

Finally things were lining up reasonably good. There is structural adhesive applied in this picture. It's silver but turns purple once cured. With about a 1 hour cure time.

I had my brother in law apply a lot of inward pressure to the quarter panel. While he was doing that I used some self taping sheet metal bolts to hold it in place. This closed the gap to within about 1/8". I popped rivets in place and removed the self taping bolts. The door seals fit great. I'm really glad I replaced this panel.

There are a line of rivets visible on the top of the quarter panel. I didn't like the panel gap so I drilled the rivets out. I lifted the quarter a smidge and applied twice as many rivets.

This gap I'm not happy with. The door takes slightly more force to latch than it should. I just read today the door striker latch has 2 bolts. Supposedly if I just loosen those 2 bolts I can reposition the striker so the door stays out 1/8" more. That should also help it latch easier too.

The large gap at the top is simply Tesla build quality. That gap is where the trunk meets the roof. I don't think that has anything to do with the accident. I read in a tesla repair manual at one point a 10mm gap was acceptable, ha. Now where the quarter panel meets the trunk, that's all my doing. In person it looks acceptable. It's a tricky transition. The top of the trunk in the picture has a vertical gap. Near the taillight the trunk gap is horizontal.

I used some emblem glue to give the bumper corner a little support. It had a half cracked bumper clip that seemed to be holding. I just wanted a little insurance.

The forward tape is holding a plastic trim piece on. I ended up taking this piece back off. Around the jack pad I had installed another trim piece incorrectly. Once I fixed that the taped one fit slightly better.

Now this panel gap is bad. The trunk is overlapping the quarter panel on a small section. right side of the trunk has plenty of gap. Hopefully I can adjust the striker plate to pull the hatchback over a bit. Otherwise I may eventually cut and reweld this 6" section.

I snagged a new fender liner from the salvage yard. Mine was in rough shape. The liner did an excellent job of covering up all the twisted sheet metal in there :)
