I have the same exact problem with my car. Both my rear doors are really hard to shut.

drill and stop and drill and stop until you feel you're in the second piece of metal behind the hinge.

A better solution drill it, tap it, put a zerk fitting pump grease into it. But that maybe over kill

No! On the side where the drilled hole is located, tap threads and screw in a zerk fitting to pump in grease.

2006 GS430 with 84k miles. Out of nowhere, this just happened to my rear passenger door. My car is CPO, but I just read that hinges are not covered. WTH? Let me make sure I understand this. The car is certified against major things going wrong with it, but my passengers can't ride along because they can't get into the backseat. How is it that a malfunctioning door isn't covered by CPO?

Is the drill fix really that easy of a fix?

Look at that rust. I don't think a rubber plug would help. It's still bare metal.

Rust proofing outfits drill all sorts of holes in these areas regularly, they just soak some rubber plugs in the rust proofing solution. I have never seen rust form from these holes and I can't see how it could get regularly wet in the first place. Open your door after it's been raining, the door hinges aren't wet.

I've got holes drilled all over from when I used to do rust proofing, I decided to stop bothering a few years ago as it makes such a mess and I have an interlock driveway. Those plugged holes aren't rusting.

No rust on the drilled hole on my door hinge. My buddy advise me to lube it whenever the door feels heavy to close again. The other solution would be to change the door hinges which means taking apart your fender to get to the door. This is the best and most cost effective way.
