Did this today, actually my projector lens and inside of the headlight was new looking, except that the edges of the projector lens was cracked and crumbled. However it did not affect the main part of the lens (just outer edge inside the mounting ring) and seated and remounted securely.

I painted the chrome housing with DupliColor Metalcast paint MC206 Metalcast Smoke and it looks UNBELIEVEABLE. I had some Metallic Charcol Grey that i was going to use but my buddy found this and im glad he did because it is looks fantastic, the best paint to use imo. It looks just like a gunmetal chrome.

ALSO 400degrees F was WAY to hot in my oven. Maybe its just super efficent, i dont know, but after 5 minutes the back housing was melting, i may have to actually buy new headlights now the tabs for the top screw that connects to the core support are melted deformed.
I suggest 350 degrees, but you still have to be careful, it will still melt the tab if you leave it in too long. I was a little smarter with the 2nd headlight and had better luck heating up the glue w/ out melting the housing, butafter i got the housing apart i put the back part back in to melt the glue more to get it out and the tab on that one started to melt too.

Hopefully i can devise a new mounting system for the headlight to replace the melted tabs.

If the housing touches the oven it will deform. Also 400 degrees IS TOO HOT.

Pop them in the oven for about 3 minutes @ 300 degrees to loosen up the adhesive that holds them together.

Good question, someone told me thats what they did, but it was so long ago I forgot who. I should have reread all ur steps before starting the procedure.

I have another Q. I couldnt tell for sure by the pictures you posted, but my headlights had a grey coating that looks alot like primer around the edges of the outer lens, but actually underneath the outer rubber seals that seal the headlight to the hood and fender and bumper. Has anyone else seen this grey coating?
I can see it thru the headlight now that its so nice and clean

Also, my cutoff is sweet now! Looks really good, im very please with the output of the lights now.
I did my foglights as well and the output on those has increased dramtically, probabably 10x more light output.

Hey OLT, do you know how to remove the actual projector?

I tried to do it without drilling out these two parts (circled). Could figure out how, I ended up cutting..

Do you know how to remove it without damaging the housing?

all i removed was the screws that hold the lens.

To remove the projector, you have to use the alignment screws on the back to loosen up the upper yellow circle you marked and the other corner with the leveling bubble. For the bottom yellow circle, you have to use I think a 10mm wrench to undo that from the housing. Its pretty straightforward once you get started on it...

I am a bit of a gimp w/ searching this site, but I can't find the other thread or link where you re-assembled the headlights. Just wondering what you used to re-seal them or if you can send me a link to the thread where you finished the job.

ummm..just bumping this thread for it 1yr birthday and also since I just did mine by following excalty whats in this DIY and had no problem what so ever.
One of the best DIY's that I've read and done myself without questions.
