Please do not confuse this with the AC diverter issue, which I had the TSB done before. Maybe it is the same thing happening again, so I tried to switch airflow and it did not affect it, means it is not the diverter actuator.

Thanks for this. Noticed similar crackling on my 2005, (105,000 miles) in past couple of months.
Sounds almost electrical and is intermittent.
Will check ac diverter and check valve.
