I have never heard of this problem before. But, if you are going thru pulleys like that, then I would think that it is something related to the crank itself. There is a rectangular key that fits into the crank to make sure the pulley and the crank gear can go on only one way. That key does come out. Are you sure that it's in and fits tightly? Also, there is a clip that holds the timing gear snug on the crank close to the engine. Otherwise, it may slip on the crank back and forth between the oil pump and the back of the pulley. That could cause some noise as well. I am assuming you had the crank timing gear off. Was the clip put back? It screws into the engine on the lower right side of the gear; at about 5 o'clock.
