And yes the theoretical range on our cars would be best at full 50 mpg (about what our cars can do on highway) x the # of gallons in the tank. I always get about 50-52.5 on highway. 55 if i REALLY try and don't exceed like 60-65

My car is lowered too so theoretically that should help. an inch lower on all four corners is a total of four inches of tire the wind doesn't have to slice through. So at a 7 inch wide tire x 1 inch that's 28 square inches of rubber. And that rubber is rotating further adding resistance (probably)
It will hurt the car to top off if it's done regularly. I tried it for one week straight as a test. I was surprised I was able to add 3 gallons after the pump clicked the first time...

I'm sure there's some buffer built in though. 3 gallons is a lot. you are a brave man.

I think though they wouldn't make it to where the car will damage itself if you happen to go half a gallon over the first click. in our cars, a half a gallon is quite a bit of range. Can mean the difference between getting stranded and not. That's up to 25 miles highway range. I think i may be tempted to add a 1/3 to 1/2 gallon.. lol. maybe i'll look into how our tanks are actually constructed since i'm sure every car has a different threshold to where this is acceptable and not. I do wish our tanks were bigger. I wonder if Toyota designed them EXTRA small on purpose so the perceived "yeah my prius only takes $XX to fill up" is more impressive.

So this is our fuel tank. I guess the idea of not topping off is to 1) allow gas a place to expand and 2) prevent liquid from being siphoned up that green thing (the vent tube for vapors). So looking at this, I don't think a half a gallon will hurt anything. Likely 1 gallon extra is OK too.

I'd probably just drive extra gentle the first 25 miles

Now as for the gas pump itself, who knows whats going on if you fuel after it clicks. Would have to pay attention to the range meter to see if it goes up with the extra gas after first click. Some websites say the extra gas is returned thru the pump.

When I filled up to the brim, I am talking about filling up to the cap.

Also, there's a system to capture gasoline that's evaporated for emissions reasons. This system will be overloaded if there's a lot of excess fuel from overfilling by a lot. That's the system that can fail if one were to do this regularly.

^ya i just said that lol. apparently the green thing which is where the vapors go. see pic above. The idea of not overfilling is just to prevent liquid from being sucked up thru that tube and into the recovery tank which is a charcoal tank. but i don't see 1/2 a gallon causing much rise in a "11 gallon" tank. Maybe not a habit.. but in a pinch when you need extra range.
